I feel your pain. Sounds like a failure of hardware or drivers.
Have to say the wi-fi set up wasn't my favourite part of the set up process. Very frustrating.
Have you tried linking to BlackBerry Desktop Software? There was an update today I believe. Maybe you could update the OS. Or is that what you've been doing?

Thanks to all for the suggestions and advice. I've resolved the problem, it appears the Playbook saved the connection information (minus the WEP key) after the first attempt failed, there after every additional attempt didn't include the WEP key which of course led to a failed connection. I deleted the Saved Connection setting and tried again, this time the set-up worked without issue.
